When the existing slab is worth saving

This Castle Hill driveway had been hidden beneath cement pavers laid over a sand base. Once the pavers were removed, the original reinforced slab underneath was exposed — uneven, worn and affected by a network of cracks and deteriorated joints.

Full demolition and a new concrete pour would have meant considerably more cost, disruption and waste. Because the slab was still suitable to retain, concrete resurfacing became a practical way to repair the visible defects, improve the surface and completely change the appearance of the driveway.

Understanding the problem

Why concrete cracks & deteriorates

Concrete is durable, but it still responds to movement, moisture, temperature change and the quality of its original construction. On an older driveway, several causes can be working together at the same time.

  • Missing or badly positioned control joints can leave the slab with no controlled path for shrinkage and movement.
  • Settlement or movement in the base beneath the concrete can place stress through the slab.
  • Normal concrete shrinkage and repeated expansion and contraction can contribute to cracking over time.
  • Water penetration, contamination, oil, grime and general weather exposure gradually wear the surface.
  • Vehicle loads and repeated traffic can expose weaknesses in the slab or its original sub-base.
  • Poor original finishing, uneven levels or weak construction detailing can shorten the useful life of the surface.

Resurface or replace?

Why we resurfaced instead of ripping it out

Resurfacing is not suitable for every damaged slab. Where concrete has severe structural movement, ongoing settlement or major failure, replacement or structural repair may be the more appropriate option.

On this project the existing reinforced concrete could still be retained. That made it possible to focus on preparation, repair, jointing and the final surface instead of demolishing the whole driveway and starting again.

We assess the condition of the existing concrete first. Spray Crete is a resurfacing system — it should only be recommended where the slab itself is suitable to keep.

The existing condition

A driveway with uneven concrete, old joints and widespread cracking

The concrete had originally functioned largely as a base beneath the paver system, so the exposed finish was never intended to be the final decorative surface. Once uncovered, differences in level, wear and old repairs were clearly visible.

Some of the old wide joints had previously been packed with sand and bituminous material. Over time that material had broken down and disappeared from sections of the joints. The slab also had several random cracks, partly because the original joint layout did not provide enough controlled movement points.

The goal was not simply to cover the driveway. The surface first needed to be cleaned, repaired and prepared properly so that the new finish had the best possible base to bond to.

How it was done

Preparation, repair, jointing & resurfacing

Grinding & surface preparation

The existing surface was mechanically ground to remove loose material, contamination and the weak top layer. Good preparation is essential because the repair products and resurfacing system need a clean, properly profiled concrete surface to bond to.

Crack assessment & repair

The main and secondary cracks were assessed individually. Where appropriate, damaged areas were opened, cleaned and repaired using suitable epoxy resin and dry-sand repair methods before the surface was levelled again.

Rebuilding the old joints

Old wide joints had previously contained sand and bituminous material that had deteriorated and fallen away. The loose material was removed and the joints were rebuilt before the repaired areas were ground back to improve the overall level.

Cutting new control joints

Additional joint lines were cut where the slab needed better control of future shrinkage and movement. The aim is to encourage movement along planned lines rather than through random visible cracking wherever site conditions allow.

Spray Crete finish

Once preparation and repairs were complete, the resurfacing system was applied to create a clean, uniform and more modern finish across the existing driveway. The final surface was then sealed for everyday exterior use.

The final resurfacing created a more consistent charcoal finish while allowing the existing slab to remain in place. The comparison below shows the driveway before preparation and after the completed resurfacing.

An important note about existing cracks

Concrete resurfacing does not make an existing slab immune to future movement. If the base continues to settle or the slab continues to shrink and move, repaired cracks can sometimes reappear.

Repairs and correctly positioned joints are intended to reduce and better control visible cracking as far as the existing condition allows. We explain this before work starts rather than promising that an old moving slab can never crack again.
